Iron-making process improvement for cost reduction

Blast furnace top distributing technology: Combine the material distributing model and analog calculation to develop the blast furnace simulation top distribution system, help the operators realize the real situation of the material layer distribution and ore to coke ratio (O/C) directly, and optimize the BF top material distributing accurately; Furthermore, make research on the circumferential direction of layer thickness and the uneven distribution of coke rate caused by blast furnace parallel hoppers distribution segregation and improve the segregation by chute normal-reverse transfer and flow backward; Due to the segregation caused the minimum coke particle size into the BF center, so improve the design of the hopper as to guarantee the big-sized particle, high quality coke and distribute the small-sized sinter in the center, it helps to lay the solid foundation for reducing the ore to coke ratio (O/C) and charging by the material quality and grade

Optimized coking coal blending system:Develop the coke quality prejudgement and blending system, implement the prejudjectemnt for all coke indexes, (coke net cost = coking coal cost – by-product cost) minimum net cost, and integration of those advanced coal blending technologies. Start from Nov. 2012 carried out the practice of optimized coal blending system on 1#-8# coke ovens of Hongfa Coke-oven Plants, made the effectives of 5-40 Yuan/t cost reducing, also by the coking coal quality prejucement control the stable quality, so that the precision of the coking coal cold intensity prejudgement under 1% and hot intensity under 2% consequently.

Ore blending optimization:Create the comprehensive assessment methods for ore; display the influence of ore elements to the ore price; create the sintering optimization ore blending software system, besides the guarantee of ore grain size distribution, sphericity, chemistry, sintering character and supply etc., make ore blending under the minimum comprehensive esteem value, so as to reduce the procurement cost and guarantee the ore quality. Hongfa Iron-making Plants use this system since April, 2013 and help to reduce the cost of ore blending 2-10 Yuan/t.

Hongfa Iron-making plant, blast furnace optimized ore blending system：Create the BF optimized ore blending system with the minimum hot metal cost, sintering and BF integration optimized ore blending system.Based on the limiting conditions as ore sintering character, metallurgical performance, composition, slag composition, hot-metal composition and so on, the system will calculate the best solution with the minimum iron ore ton cost for the ore blending, moreover, the system has more functions as calculation of the hot metal cost, and BF single blast gate excess oxygen coefficient calculation. All these functions achieve the intergrated optimization and analog calculations from sintering ore powder to hot metal, bottom adjustment and cost control. This system has been handed over and utilized in Hongfa Iron Making Plant; it has played an important role on cost reducing, fix and instructs the production. It estimated cost reducing 2-8 yuan/ton iron.

Big data analysis for the BF：To collect and process comprehensive BF data in automatic way; Via big data analysis, to figure out and line-up all factors which are influential to the throughput, fuel consumption, pressure difference, Si content in the HM, etc. It is to perform performance prediction and assortment analysis. It can be used to set up reasonable operation practice and proper window of raw material conditions which will help and support in stabilizing the BF operation, increasing the production and reducing consumptions.

Technical approach for longer service life of BF：Via detailed analysis to the relined BF, optimized calculation and design has been made to overcome the original design mistakes/defects on the cooling pipe system of BF; Improvement proposals are made to the quality of carbon bricks and ramming material, as well as reasonable proposals for the furnace protective measures and standard, measures for controlling harmful elements from getting into the furnace. All those proposals have clearly helped to extend the life time of the furnace, like：the life time of the 1080m3 BF has been doubled and the life time of the 2500m3 BF can be extended from 6 years to about 10 years.

Automatic reporting system for the BF：The big data platform for the iron making processes has been independently developed using own resources. Based on that platform various systems have been built and in operation, like: automatic reporting system for 8 sets of reports of different applications; 7sets big data processing platforms, 2 sets of intelligent furnace shell/body monitoring systems; one set of furnace charging model; one operation parameter trend monitoring system. All these systems have helped the plants to save lots of time which been needed by manual input, reduce the risk of mistakes, provide information support to the operators with furnace condition analysis and improve the accuracy of operation tuning activities.

In order to improve the EAF smelting efficiency under the high scrap ratio condition, and reduce the consumption of electricity and electrodes at the same time, the electrode regulating system and power supply system are optimized which can make the arc current stable and improve the active power input into the furnace as well as the utilization rate of arc energy. As a result, the power on time and the power off time caused by the breaking of the electrode are shortened which improve the smelting efficiency and reduce the production cost. After the application of the new process, one to two more heats can be produced per shift, and the power consumption per ton of steel decreases by 20 kWh.

Steel-making Process Optimization

KR desulfurization process engineering and optimization: This hot metal pre desulfurization solution has the features of stable performance and good deep desulfurization ability; it helps to creating the deep desulfurization process technology conditions for developing the high-level products for Shagang, also provide the most powerful guarantee to the transformation and upgrading of Shagang. Besides that this process helps to reduce the energy consumption on refining and Mg podwer usage, cost reducing over 23 million Yuan/year.

BOF MURC process: In order to reduce the consumption of accessories and cost of accessories and raw material on BOF steel-making, according to the research on the early stage converter dephophorization, deslagging interval and blowing process parameter, so as to developed the BOF MURC Process. Comparing with the nomal process, the consumption of lime, soft burned dolomite are reduced from 26kg/t to 15kg/t and 13kg/ to 9kg/t respectively, deslagging reduced from 95kg/t to 45kg/t.

Silicon steel RH vaccum refining process optimization：Optimize the silicon steel RH vaccum refining process for improving the cleanliness level of non-oriented silicon steel, and develop the Shagang RH desulfurization for the multifunctional refining. Optimize the converter slagging process and stabilize the RH condition for refining; optimize the vaccum decarbonization process, molten steel and slag deoxidization process, first proposed the concept of the molten steel and slag deoxidization process; develop the Silicon steel RH desulfurization function; so that the molten steel carbon less than15ppm, sulfur less than 30ppm and T.0 less than 15ppm after RH refining treatment, to be the pure silicon steel.

Heavy Plate, CCM slab soft reduction optimization：Due to the rejected heavy plates from customers’ with the center UT laminate defects are caused by the slab center defects, so optimized the 4# CCM soft reduction process parameters to improve the slabs’center segregation and porosity etc, consequently, the Q345B inspection qualified rate increased from 92.7% to 100%; axis cracks of alloy peritectic slab reduced from 45% to 10%.

Ca treatment model for Al killed steel:The development of CA-Al-S-O equilibrium model is to increase the Ca treatment effectiveness according to the chemistry of the various AL killed grades and their steel making process routes. Based on the erosion and build up conditions on the nozzles and stopper rods found after casting operation of AL killed cold heading grades, improvement proposals are made to perform a more reasonable Ca treatment practice and the melting process has also been optimized to overcome the nozzle skull/build-up and refractory erosion issues.

Melting process for Hi-Cr alloy steel:HRB400M rebar is a kind of high-Cr and super-low carbon alloy steel product with good anti-corrosion property. Because of its special chemical composition, it is very difficult to produce using BOF facility and there is also few relevant production information can be found abroad. To make sure that the test production can be performed smoothly, complete process specifications have been made, covering HM pretreatment, BOF operation, LF&RH procedure, casting setups. Special arrangements have been made for the touch cutter with powder injection and handling rigs with air cooling. The result tells that the engineered process to product corrosion resistant rebar using BOF route is successful, sequence casting been achieved, production cost been reduced and the customer’s order been fulfilled.

Optimization of the refining slag engineering and the control of B type inclusions:There are certain drawbacks in the current secondary metallurgy process, like: high consumption of slag forming material, too many types of deoxidation agents to be used, secondary inclusion modification issues, and so on. After proper engineering, the consumption of deoxidation agents, inclusion modification agent and slag forming material have been reduced via progressively reducing those additions in every process step. This updated process can be used for making alloyed structure steel, like: 20-2, 35-2, 45-2, 20Cr, 40Cr, etc. with high efficiency and low cost, thus given the benefits in low production cost, high prime rate. There are certain substandard product quality issues in which B type of inclusions are involved in Huaigang. Engineering work was given to design a new improved and suitable process to control the cleanness of the steel over all process steps: LF secondary metallurgy, RH –degassing process, ladle soft stirring/bubbling and closed casting procedure. Via implementation of those complete control measures, the prime rate of Huaigang has been raised up to 97%, as far as the B type non-metallic inclusion is concerned.

Bloom caster “heavy reduction ” practice:The main quality problems found on the casted high-carbon bloom are concentrated in the center area of the bloom (centre segregation, centre cracking, etc.). Investigation has been made through checking the etched sample slices to find the position of the center cracks, compression condition and cracking forming mechanism. Analysis has been made to define the relationship between the solidification structure and the equiaxial crystal and center segregation. Engineering optimization has been made, like the total reduction in heavy mode applied to the bloom, position of applied reduction, allocation of the reduction, and other parameters. For different grades different setups of “heavy reduction” mode have been created for medium and high carbon steel, solve many problems such as centre segregation etc.

Optimization of steel rolling process

Width control on initial hot-rolled non-oriented silicon strip:In order to solve the problem of the width control for initial strip after roll changes, steel grade and specification changes, by forming up and utilizing the dedicated rolling schedule sheet of non-oriented silicon steel, optimizing deformation resistance models parameters and developing the dedicated head width control function, ect., and has made remarkable progress: the initial strip of all the grades can be rolled in stable and hit accurately of width ±100μm in 100%, ±50μm above 90%.

Surface defect detection and identification technology on cold-rolled products：Solve the severe flaws of Shagang cold rolling mill and silicon steel continuous annealing unit to affect product quality, improve the accurate rate of detection and identification from 70% to 95% or above, provide real and timely data of strip surface defect, realize the stable production under unmanned inspection. Also analysis and research theregularity and set up a tracing system for defects so as to create a good basic precondition for unmanned production in steel industry in future.

Non-oriented silicon steel profile control technology：How can the hot-rolled steel strip match the profile control requirements from cold rolling mill and UCM function when produce non-oriented silicon steel. Especially by the roll deformation FEM simulative analysis and on-site testing to work out how the main process parameter of hot rolling and cold rolling influence the transverse thickness differences of silicon steel, so that conclude a systematic control technology of transverse thickness differences for cold-rolled non-oriented silicon steel. Since put into production, this technology has help to improve the hit ratio of thickness control differences under 10μm from 60% to 100%, under 7μm above 90%.

Find out the causes and control technology of slab oxidation burning loss in heating furnace of 1450mm Hot Rolling Mill：define the various causes by lab testing and figure out the optimized measures to reduce the oxidation burning loss during the real production. The on-site practice verified that these technique measures were viable. Since adopted these measures, the slab oxidation burning loss in heating furnace of 1450mm Hot Rolling Mill plant has reduced 0.23% against previous.

Pitting issues of cold rolled and annealed strip and control approach:The pitting issues on the surface of cold rolled and annealed strip (commercial grade) lead to a detailed investigation and analysis campaign. Samples are taken from the annealing line for commercial grade, tested and analyzed in the laboratory. Capability verification has been performed on the annealing furnace and cleaning sections. Comprehensive technical investigation been conducted to the build-up issues on the furnace rolls and various forming mechanisms of those build-ups have been aligned. Based on the problems found on the annealing line (commercial grades), like: cleaning section, coating of the furnace rolls, atmosphere inside the furnace and tension issues, improvement and control proposals have been given to restrain the build-ups on the furnace roll and to get rid of the pitting on the strip. Since the introduction of the improvement activities on to the continuous annealing line (commercial grade), the pitting issues have been successfully overcome.

The “black box” measuring and analyzing device/system for tracking reheating furnace temperature:The “Black Box” furnace temperature tracking and analyzing system was introduced, accompanied with related know-how in temperature measuring and analyzing. Via using this device we got much better understanding about the various furnace operation conditions inside the company. Over two years this system has been used on reheating furnaces in the hot strip mills, bar mills and plate mills to provide detailed combustion diagnosis which can be integrated with the finite-element method to optimize the operation profile of the furnaces. By using this system effectively, improvements on the furnace operation conditions, heating quality and energy consumption reduction have been achieved.
